Common Knitting Defects and How We Prevent Them
Every roll that leaves our facility passes through the same defect checks a buyer would run on arrival — here’s what we’re looking for, and how we stop it before it starts.
A knitted fabric can look flawless folded on a shelf and still fail the moment it’s unrolled for cutting. Most quality complaints in knitwear trace back to one of a small handful of recurring defects — and every one of them is preventable with the right machine settings, yarn handling, and inspection discipline.
Here’s a look at the defects we watch for most closely on our knitting floor, what causes them, and exactly how we prevent them before a single meter reaches a customer.
The Defects We Watch For
Holes & Yarn Breaks
A single weak point in the yarn snaps under the tension of the knitting cycle, leaving a visible hole or thin patch in the fabric — often not obvious until the fabric is stretched or held to light.
How we prevent it: Incoming yarn is tested for tensile strength and evenness before it’s released to knitting, and electronic yarn-break sensors stop the machine the instant a strand snaps — so the fault is fixed at the source, not knitted into meters of fabric first.
Needle Lines (Vertical Stripes)
A bent, worn, or misaligned needle knits its stitches slightly differently from its neighbors, creating a faint but continuous vertical line running the length of the fabric roll.
How we prevent it: Needle beds are inspected and worn needles replaced on a fixed maintenance schedule, not just when a defect is reported — catching the problem before it ever reaches fabric.
Dropped Stitches (Ladders)
A stitch slips off a needle mid-cycle and isn’t caught, causing the loops above and below to unravel into a visible “ladder” or run — the knit equivalent of a snagged stocking.
How we prevent it: Correct yarn tensioning and properly timed sinker and cam settings keep every stitch seated on its needle, and inline fabric inspection at the takedown roller catches any run within meters of it forming.
Barré (Horizontal Shading)
Faint horizontal bands of lighter or darker shade appear across the fabric width, usually caused by slight differences between yarn lots, feeder tension, or dye uptake from one cone to the next.
How we prevent it: Yarn from a single dye lot is used across a full production batch, feeder tensions are calibrated evenly across every position on the machine, and finished fabric is checked under standardized lighting before it’s approved.
Pilling
Short, loose fibers on the fabric surface tangle into small balls with wear and washing — most common with lower-quality carded yarns or yarns with excessive short-fiber content.
How we prevent it: Specifying combed, long-staple yarn for premium fabrics, tight stitch density to reduce surface fiber migration, and a proper singeing/finishing pass all cut pilling risk well before a garment reaches the wash test.
Spirality & Shrinkage Distortion
Single jersey fabric in particular can twist diagonally (“spirality”) or shrink unevenly after washing if the fabric wasn’t properly relaxed and compacted before cutting — leading to garments that twist around the side seam after a few washes.
How we prevent it: Fabric is relaxed and compacted before cutting, and we run pre-production wash tests to confirm shrinkage and spirality stay within tolerance before bulk cutting begins — not after.
Oil Stains & Contamination
Knitting machines are lubricated continuously, and a poorly maintained needle bed can transfer small oil spots onto the fabric — often invisible until after dyeing, when they resist color uptake and appear as pale spots.
How we prevent it: Machines are cleaned and degreased on a fixed schedule, low-lint housekeeping practices are enforced on the knitting floor, and every roll is inspected under strong light before it moves to the dye house.
